
The Truth About IP44 Seals: Why Your Infrared Heaters Actually Fail
It’s easy to slap an “IP44” rating on a spec sheet. It looks great in a brochure. But there’s a big difference between a rating on paper and a heater that actually survives the real world. Usually, the chassis holds up fine. The real nightmare happens right where the lead wires hit the heating element. In high-wattage systems, that little junction takes a brutal beating every single time the heater cycles on and off. Here is what’s actually happening. Most heaters rely on basic gaskets. They work—until they don’t. See, infrared lamps create intense, concentrated heat. Eventually, that heat travels down the wire and basically bakes the insulation until it’s brittle. Once that insulation cracks, moisture creeps in. Then you get carbon tracking, a short circuit, and a dead heater. I see this all the time with those “commercial grade” units. They use cheap adhesives that shrink and off-gas the second they hit 150°C. The moment that seal shrinks, your waterproof rating is gone. So, how do you actually fix it? You need a sealing process that can breathe and move as the metal expands. We use high-temp silicone potting and reinforced compression glands. It creates a physical wall that stays put, even when the lamp is screaming hot. We also ditched standard PVC for the lead wires. PVC is a disaster—it melts and drips all over the reflector. Instead, we use fiberglass or PTFE braiding. By building the seal directly into the shape of the housing, the wires stay locked in place, even if the unit is vibrating or hitting thermal shock. But there’s a catch. You can’t just seal everything airtight and call it a day. If you overdo the seal without a way for the air to bleed or vent, you’ll build up internal pressure. That pressure puts a massive strain on the quartz envelope. It’s a balancing act. You want it watertight, but you have to account for the materials expanding. If you get the tension wrong, you’ll either snap a lead or crack a seal. It’s all in the details.
